so blower quit workin Friday, in the California desert. Got a tip to smack the front of the box with a mallet. That worked and got it runnin again.
Long story short, started actin up again throughout the weekend.
I took the seat off and opened up the top cover, in hopes of replacing motor myself. I found the two screws securing the blower housing to the front of the box. And I found the two hex screws inside, under that vent door actuator. But the blower housing isn't coming out.
Am i going about this the wrong way? does the blower motor come out w/o moving the blower housing? Doesn't look like there's enough clearance.

No, I got it. Broke that little plastic pivot on the heater actuator arm though. grrrr.

Don't feel bad. The heat in the blower box makes the plastic on those very brittle. We have to tell customers before we get in there there is good chance something might break. Usually the little white plastic lock that holds the actuator rod to the arm breaks.

Hey Heavyd, I am replacing front blower motor in my 2001 9400i this weekend. I would sure appreciate it if you could still post that info on how to replace it. I pulled the to of the box off and just wanted to try not to remove more things than needed to get the job done!

The plastic housing the motor is in has to come out, you can't change the blower with it inside the heater box. It isn't that bad. The actuator motor for the blend door has to come off. The motor housing is held in by a few screws. Some are at the bottom and one or two is at the front of the heater box. Once the screws are out you can lift the plastic housing straight up. It will be stuck, plus there is some foam in there that makes a bit of a seal between two housing, you need to kinda unstick that too. Be careful, the plastic will be brittle. Change the blower resister while you have all that apart too.

that little white plastic piece that holds that metal rod broke on me when I tried to open it. But that black actuator needs to come out. three nuts there. Then the bracket it attaches to comes out. You'll see two Phillips head screws on the wall, under that bracket, that need to come out. Then there's two Phillips head screws on the very front of the case (where a passengers heals would rest) that need to come out. I think that foam seal along the floor has double-sided adhesive. It was a P.I.T.A. for me to get it unstuck. the rest is easy street.
Oh yeah, you see those drain holes inside the cabinet, on the floor? Reach under the cab and squeeze each nipple attached to those. mine were filled with crude, sand, and who knows what, preventing the collected condensation from draining. -
This is a very very easy task to perform. Remove 4-bolts from passenger seat base and move seat assembly out of way. Remove remaining top cover bolts and remove cover. On the blend door actuator motor (the one right behind the blower motor assembly housing), remove wire harness clip and set out of way. Next remove those little screws holding actuator motor and pull straight up carefully. White control arm for blend door will drop straight off. Now that bracket that holds the actuator motor for blend door, remove screws and place to side. Under that is two screws for blower motor housing. Remove them and the two screws from the front for a total of four screws. Next unplug blower motor and the chase channel the harness sits in that has the electrical connectors plugged in, just pull that straight up and out of the way. Next grab blower motor housing pulling slightly backwards then rock assembly until is free. Replace new blower motor with brand new squirrel cage and reverse what your did to remove assembly. While you have that little channel out in the open with the resistors attached on the bottom for fan speeds, replace it with a new one. Finish installation and your done. It really is that easy. Remember to notice the position of the white armature from the blend door actuator and return it to same exact position on the bottom side of actuator motor. It is keyed with two flatsides so that you cannot put it back on wrong. Also it's best before you even start this job with the key in the on position, move your heat selector knob from hot to cold (full counter-clockwise) and do not move it again until you have finished the job. Once you have everything back together before replacing top plate, turn ignition switch to ON position but do not start truck. Now test both your fan speeds to make sure all four work correctly, and move cold/hot blend switch back and forth and watch blend door actuator rod go back and forth freely from end stroke to end stroke. If everything functions correctly, replace cover and seat, your done. It really is that easy. One more note on the white armature for the blend door, when you take off actuator motor, that armature just falls right down. It is only held in position between the motor and the bracket. Do not force it as it will break. Follow my instructions to a "T" and from start to finish you can do the whole job in under 1/2-hour for your first time. After that, you can do much quicker in about twenty minutes or so.
